Packaging is the most underrated brand asset in any e-commerce or retail business. It is the moment the customer's purchase becomes real — opened, photographed, posted to Instagram, remembered. Get the packaging right and you turn a transactional moment into a marketing one. Get it wrong and you ship a beautiful product in a sad cardboard box. Here is the working primer.
The Five Packaging Formats You Need to Know
1. Mailer Boxes (the e-commerce default)
One-piece corrugated boxes with self-locking flaps and tear strips. Strong, lightweight, and the format every successful Malaysian DTC brand uses. Available in standard sizes from 100 × 100 × 50mm up to 600 × 400 × 300mm.
2. Rigid (Setup) Boxes
The "Apple box" — heavy chipboard wrapped in printed paper, with a separate lid. Premium feel, premium price. The right choice for high-end electronics, fragrance, jewellery, premium spirits, gift sets.
3. Folding Cartons (the retail standard)
Lightweight printed paperboard boxes that ship flat and assemble at point of pack. Used for cosmetics, food, supplements, soft goods. The dominant format on supermarket shelves.
4. Sleeves & Wraps
Printed paper sleeves that wrap around an inner product or box. Great for soap bars, candles, premium notebooks, and as a customisable layer over a generic mailer box.
5. Labels & Stickers
The most flexible packaging upgrade. A great label on a generic kraft box can elevate a small-batch product faster than custom packaging. Often the right starting point for early-stage brands.
Material Choices
- E-flute corrugated (1.5mm) — the standard for printed mailer boxes. Smooth surface, good print quality, sturdy.
- B-flute corrugated (3mm) — heavier, used for shipping cartons or oversized mailers.
- Single-wall craft kraft — natural unbleached brown finish. Lower-impact, lower-cost, and the foundation of the "minimalist eco" aesthetic.
- White SBS paperboard — for folding cartons. Smooth white finish, excellent for full-colour print.
- Greyboard with printed wrap — for rigid setup boxes. Heavy, premium, customisable.
Print Techniques That Make Packaging Sing
- Spot UV — glossy varnish over a matte body. Premium tactile contrast.
- Foil stamping — for monograms and brand marks. Use sparingly.
- Soft-touch laminate — velvet feel that signals luxury without saying a word.
- Inside print — printing the inside of a mailer box (a brand message, a thank-you, a pattern). The single highest-ROI upgrade in modern e-commerce packaging.
- Embossing & debossing — for a tactile logo on the lid of a rigid box.
Designing for the Dieline (and Why It Matters)
A dieline is the technical drawing showing the cut, fold and bleed lines for your packaging. Every printer works from a dieline; designing without one is the most common cause of packaging projects going wrong. Get the dieline first — every reputable packaging printer (us included) provides them on request, free, for any standard format. Design around the dieline, not the other way round.

MOQs, Lead Times and Cost
Custom packaging is meaningfully different from short-run print in two respects: minimum order quantities and lead times.
Minimum Order Quantities (MOQs)
- Printed mailer boxes: typically 100-300 units MOQ for digital print, 500-1,000 for offset.
- Folding cartons: 500-1,000 units MOQ.
- Rigid setup boxes: 100-500 units MOQ (these are partially handmade).
- Sleeves: 200-500 units.
- Labels: as low as 50-100 units for digital print.
Realistic Lead Times in Malaysia
- Mailer boxes: 7-14 working days.
- Folding cartons: 10-15 working days.
- Rigid setup boxes: 14-21 working days.
- Sleeves and labels: 5-10 working days.
The DTC Brand's Packaging Roadmap
For brands launching with limited inventory, we recommend a staged approach to custom packaging:
- Months 1-3: Printed labels on generic kraft mailer boxes. Lowest commitment, highest design flexibility.
- Months 3-9: Custom-printed mailer boxes with branded inside-print. The single biggest upgrade for unboxing-driven social content.
- Months 9+: Add rigid boxes for premium product tiers, custom sleeves for seasonal collections, and tissue paper / void fill for the full unboxing experience.
